The founder had a strong visual identity and a loyal social media following but had never produced physical garments. They needed a manufacturer who could translate their brand aesthetic into heavyweight, premium-feeling pieces without requiring a massive first order. Previous sampling attempts with Asian factories had produced lightweight, poorly constructed hoodies that didn't match the brand's positioning.

White Cotton proposed a 520 GSM brushed fleece construction for the hoodies — heavy enough to command a premium price point but with a soft interior hand-feel. We developed custom patterns with an oversized dropped-shoulder silhouette, produced strike-off samples in all three colourways, and set up 3D puff embroidery digitisation for their chest logo. The matching sweatpants used the same fabric for a cohesive set, with flat embroidery on the left thigh.
Step by Step
The Process
Design Consultation
Two-hour video call to review moodboard, discuss fabric weights, and finalise the oversized silhouette. We recommended 520 GSM brushed fleece over the client's initial 400 GSM request after sending hand-feel swatches.
Pattern Development & Sampling
Created bespoke patterns for both the hoodie and sweatpants with dropped shoulders, ribbed cuffs, and a kangaroo pocket. Produced two rounds of fit samples — the second nailed the proportions.
3D Puff Embroidery Setup
Digitised the logo at 12,000 stitches with 3 mm foam for a bold raised effect. Ran test stitches on scrap fabric to calibrate thread tension and foam coverage before production.
Production Run
Cut and sewn 200 units (100 hoodies, 100 sweatpants) across three colourways — black, cement grey, and forest green. Each garment was individually inspected for stitch quality and weight consistency.
Finishing & Delivery
Applied custom woven neck labels, printed care labels, and individually poly-bagged each unit with branded tissue paper. Shipped to the client's London fulfilment centre on a single pallet.
